i think if i wrap those headers and get a cowl hood that will help to keep/get the heat out of the engine compartment too.

If you are reading 90 degree IAT on a completely cold engine as soon as you start it on a 30 degree day I think its safe to say, that is not an accurate temp reading. It isnt possible to have IAT's that high on start up if its that cold outside. There is no way its even that warm under the hood on initial startup on a cold day like that. My Procharger with the air filter over the driver side header shows IAT's matching outside temp on a cold start.

I'm told a larger reservoir, larger heat exchanger MIGHT lower the temps by a couple degrees. Not worth the pain in the *** for a few deg.
If the sensor is not reading the post-aftercooler temperature, then why would you even think about improving the cooler's efficiency? Until you relocate the sensor to find out what the temperature of the air entering the engine actually is, all of the other questions you have seem insignificant to me.

it is mounted in the intercooler but there is some question about how much of the temp shown is heat soak and how much is air temp.

The IAT senor is in lower intake manifold after the intercooler on the Kenne Bell kit. As long as the kit was installed correctly and thats the senor thats connected and not the one in the MAF. The IAT should be located on the driver side just behind the first injector in the lower intake manifold.

This is exactly what I've been thinking. Can't be right to have +60* (30* AMB > 90*IAT ) on a cold start up

Charris and I have spoken about it in the past. He stands firm on the fact that it is measuring the temp of the manifold due to the design of the port where the iat sensor is located. I've got to agree to an extent.

I was told on the dyno the temp at about 2000rpm was 170* and by 6300rpm it was in the 240* range. that's a big temp jump in 3 sec.
