This is what a determined man can do ! Good Job Bill.

WTH is the o2 sensor placed in that position anyway ?

I would just plug that bung and weld another one in at the proper location .

If that is it then I would make sure that the dealer knows they are a bunch of dumbasses that they did not check that.

It's pretty ridiculous that the dealer couldn't pin point the problem with 3 technicians on the job and a lift with good lighting... I found it myself with on my shitty harbor freight jack/stands with my cell phone flash light lol.

But I can't really fault the dealer for the bung placement, all they do is screw the o2 sensors in to an already existing bung on the headers. My thinking is, when they jacked the trans up to put that spacer in it moved an already close o2 sensor, even closer to the cab... why it didn't drop back down after I took the trans spacer out I don't know.

I started thinking about it a little more last night and rather than have the o2 sensor turned, I'm considering putting a little speed dent in the firewall right there.... it's right on the very lower corner of the cab so it shouldn't interfere with the pedals at all. Then this will keep the headers unmodified and one less spot for them to leak. I can't see needing more than a 1/4" more of clearance than it has now with how little it seems to be rubbing as it is. I mean if it were rubbing a lot the damn thing would break off at the tip of the o2.

Gonna take a look after work again today, get a better idea of whether it would stop the skinny pedal from going all the way to the floor... definitely don't want that lol.

Crazy they didnt see that... pathetic really.

As far as weldign the Y pipe... that will make it a huge pain in the *** if you need to drop the trans. I'm not sure I'd go that route but thats just me.

Well that was definitely the culprit!
Went for a 15 mile test drive that consisted of brake torques, burnouts, 4wd launches, and lots of highway pulls... and I'm happy to report she's nice and quiet again!!

Thanks for all the input fellas, it was much appreciated. Now I don't have to sell my truck and get something else....
