Don't worry about cast aluminum. Just make sure it good and clean. Cast aluminum is a little bit more porus than forged, but nowhere near the difference between cast iron, and steel. Completely different animals.

I recently up-graded my air to air intercooler. I had it bulit by PWR and it has a 32" x 24" fin area. They build to size and it is rated at 1500 cfm. I only had a 1 psi pressure drop. It is really noisy though. Under boost it completely drowns out the Magnaflow exhaust and anything else near by. You can actually hear the wine at least two blocks or more away. Maybe with open headers the engine might drown out the intercooler whine, but it would be close. At idle and normal driving it sounds perfectly normal as the twin screw chargers are virtually silent.

Where did you route the radiator neck going into the motor? No room to leave it in the stock location....did you turn it 180 degrees or something? Any pics? I would like to do this on my whipple set up....thanks.

I ended up getting another new hose tonight, and rerouting it back like it was stock. I always hated that the hot coolant was running right under the intake hat.

I'm going to have to check this out a little. You definitely peaked my interest here. I'm running an 00 Sierra with the 5.3L and a Whipple and have always thought there must be someway to i/c it. For those that have the Whipple, how are you going about routing everything? How much cost is involved and who makes the actual intercooler and other parts that I would need? After the install do you need to retune your PCM? Thanks
