This will be tranny #5 it was a built 4l60e and either looking to get one from FLT/rpm/or rossler. But on the other hand curious about the 80e swap. How much is the swap. I believe I can get a computer already programmed from Nelson and get used 80e w verter. Can I use the crossmember out of the HD truck and just order a harness?

I bet you would have less in an 80e swap with a shift kit than another built 60e, and it doesn't appear the 60e will last in your truck. If I were you, I would have swapped after the first failure. Do it and don't look back in my opinion.

Man, I can't believe you've gone thru four 60's and would even consider trying another one!
When I did my 4l80 swap, just the core cost $750, rebuild cost $1350, sc2800 yank converter was right at $1050 w/shipping. Don't forget you'll need the 4l80 flex plate and spacer for the swap unless you get a 'verter lugged and drilled for your 4l60 flexplate.
And you'll need to get some mod/shortening/rebalancing work done to fit a 1350 u-joint/
4l80 yoke on the front of your driveshaft (mine cost $160).
Nelson has a really good step by step write-up on the conversion over on ls1truck, check it out. It even shows how to modify your existing crossmember to work with the swap if you have access to a welder and chopsaw/torch. It's much cleaner imo than trying to modify an hd crossmember because of the difference between the height of the frame rails between the 1500 and 2500 trucks.

yea, dont feel bad, it took me a year and quite a few 60Es to figure out i should go 80E.
i think i had about $900 in my whole swap. It was easy, and i have a writeup in the transmission section on how to do the wiring for it.
