I use aluminized steel for my cold sides all the time, mig or tig works fine. I just paint over the welds with some aluminum high temp paint and look great.

It sounds like a bad lot. It obviously is being oval and all, but it was probably improper heat treating. What grade aluminum is it?

I just used muffler pipes and chopped up 180 deg mandrel bends thoroughly cleaned and painted - mostly cause my old man has a muffler shop and the stuff was all there, but also because i'm a cheap bastard
