Cherrypopper-
I went through the same progression.
Went to a manual tensioner and then a grooved pulley and it did not solve the problem. After talking with many people and some good detective work, it turned out that the inexpensive procharger bov was the problem. Mike and Geoff at Next Level Performance (mike is on his own now), found a slight rough spot on the dyno (I believe around 3500rpm) that was the bov causing compressor surge and then initiation belt slip.
They changed it out with a much too expensive HKS unit (overkill) that the guys had laying around the their shop. Went back to the factory tensioner and the regular pulley and it hasn't slipped since.
It is kinda funny that during the numerous calls to procharger for help, I asked them to sell me another bov and they were adamant that was not the problem.

I had a problem with mine throwing the belt if I hit the rev limiter. Solution was replacing the tensioner pulley with an LS1 tensioner pulley from ASP. The ASP pulley was a little taller on the sides helping to retain the belt. That pulley required some grinding on the tensioner to make it fit but not a big deal. So far I have not thrown another belt.

I think your better off with the stock tensioner. A manual tensioner can not take up slack when the belt stretches. Now, if someone would make an adjustable spring tensioner that would be nice.

141k miles on a P1SC and never thrown a belt..w/ stock tensioner...
shredded a couple, but both times it was due to ProCharger idler pulley bearing failures...
I've had really good luck with a Goodyear Gatorback belt as well...a bit shorter than the ProCharger recommended belt size...

I had the prob initially as well.. try lowering your shift points you might be turning her too high and the abrupt shift is causing a torque shock throwing it off. I have been trouble free for several thousand miles since my last tune. Also running a 3.6 pulley with 16 psi no issues at all

hey cherrypopper, if you do go back to a stock tensioner, how about letting me get your manual one. im having the same issues with my d-1. i`ll start getting finely ground pieces of rubber showing up, then next thing i know it tears the belt apart! i watch the tensioner and it just shakes so much
