The 3/4" tubes, at 36" long, will give 2629 total square inches of surface area for heat transfer. The 1/2" tubes will give 3449 sq. in., and the 3/8" will give 5132 sq. in. Since all of the setups have way more cross sectional area than even 3" tube, it should be safe to assume that any way you go won't impede airflow. That's why my vote is for the 3/8" setup.

Don't want you to do more math but what about the .5" with the 12-.375" added in the tight spaces?

Have you done any of the heat transfer calcs to see how long it'll need to be and what surface area you'll need? A plot of detaT vs. deltaP would be one I'd look at closely. You'll need to compramise there. What kind of IAT's are you looking for?

I'm not schooled in that side of engineering.
I can tell you what speeds, feeds, and tools to use to optimize cutting any metal in any condition, but when it comes to what your talking about, i'm ignorant.

With all the blindingly fast turbo cars out there and no one to my knowledge using this design which is already available, I would be weary.
Why not just get an Air to water intercooler, flip and reweld the tubes and endtanks so that they are in line, get a fluid pump, ice box, and heat exchanger and put it together?? Its a proven system, would be a one off since it would be mounted under the truck, and would be a cool project. Im all for personal challenges, but not when the payoff is uncertain.

I have an Excel file that does pretty much everything you'll need. I'll try to make it more user friendly for you tonight. The one I have for my IC design is pretty crazy, so I'll tone it down a bit.
