Wow, looks like quite a task. I'd probably find an rcsb 4wd chassis if I were you, if you wanted to go awd... or keep that one 2wd.

I think it was in the earleir ones like the 2002. Hopefully 1bear chimes in, lots of good knowledge there.

The NVG-149 came factory installed in the 2001-2002 Yukon Denali, 2002 Escalade, 2001 GMC C³, 2002-2007 Classic Sierra Denali and 2003-2005 ½ Silverado SS AWD models, so you have a pretty wide range of source vehicles, but still they are a small percentage compared to the remainder of the GM truck and SUV line and are getting somewhat long in the tooth. Due to their age, you could easily unknowingly pick up a damaged unit. The two most common failure points appear to be a damaged viscous coupler (unit that was run in hump mode too long and overheated) and the all too common damage to the rear case halve from oil pump wear. The rear case being cut by the oil pump is a problem in just about all the magnesium cased NVG transfer cases and not just the AWD units and there are new case halves available, as well as remedies to keep it from happening in the 1st place. The replacement case halves I’ve seen on the market have been aluminum instead of the magnesium, which would make any repairs that may be necessary in the future easier. The viscous coupler would be my biggest worry, as they are non-serviceable, but there are remanufactured units available. A sign of a bad viscous coupler would be a unit that is no longer allowing the torque to be split properly and causing binding. Of course if you needed to open up the unit, it would also be a handy time to drop in a fresh chain, as most undoubtedly it would be stretched somewhat by now. One more somewhat common failure area if you could call it that towards most of the GM transfer-cases is the rear bushing. I would just inspect it and the rear seal before installing the unit, especially if you see evidence of a leaking rear seal.
